New question:

Release bearing on the XUD9 is attached/fixed to the pressure plate..

The XUD7 release bearing literally fell off with the gearbox/clutch fork.. Is this normal for it to not be fixed or is it just f*cked?

Also, is it possible to use the XUD9 clutch/fly setup with the 205 gearbox and clutch cable?

XUD9 is a pull clutch and the original XUD7 is push.
Swap over to the XUD9 set up for more torque handling.

So the release bearing on the 205 isn't broken?! That's how a push clutch is setup?

Aye, the release bearing is replaceable and only clips on, with the pull type you replace the whole pressure plate,bearing and all.

You may struggle to get the pull type clutch to work with a 205 cable. Just use a 1.9 dt flywheel anda 1.9 16v mi16 clutch

That keeps the push clutch setup meaning you don't have to change anything and the mi 16 clutch is 215mm

That's an interesting idea! I think I'm going to go with the 2005 setup first, just to get it roadworthy as this is a huge budget build.. If the current 205 clutch gives up, it's not too hard to change

On mine i'm using the 1.9 xud flywheel and clutch with a 1.9 xud gearbox. I had to modify the clutch cable a bit with some bits from a 306 clutch cable and a spacer on the end of it. Does the job nicely, though had to change the inner cup on the n/s driveshaft so i could use the gearbox.

Exactly the same as I did on the 309

... or even better, just fit an ATB/LSD as they're almost all designed with 205 'shafts in mind Big Grin

Depends how you do it.

If you change the complete inner joint by separating it from the shaft spline, then no it's not, but if you do what most people do and change just the cup part then I would argue that it's certainly less than ideal. After all, you're using part of one joint that's worn in a particular way to part of another joint that's worn in a differing way and who knows what tolerances you'll end up with... although to be honest most aftermarket "recon" shafts are distinctly dubious tolerance wise anyway.

Yes, it'll work, but it's not really the right way to do it in my eyes. The correct way (IMO) like Paul says is to change the diff, as that way everything is using off the shelf parts.

Forgive me for probably asking a real n00b question, but what is different about the 205/309 diff? I've not had one out beside a 306 box to compare.

Also it's worth noting that you can't easily swap the inner CV on most 205 diesel/1.6 GTi driveshafts like you can with 309 XU/XUD and 205 1.9 GTi 'shafts as the inner joint is a different type.

The clutch cable; it seems to be duff - I'm still using all the 205 setup, box and cable, but the pedal just sits on the floor now and cable is extremely slack? Am I missing something?

Edit: or can someone give me a quick guide/walk through of installing this clutch cable...in case I'm doing something completely wrong

Are you just using the original 205 cable, clutch and gearbox?

Pretty sure the 205 cables don't have any auto tensioner on them like the 306s so can't think what the issue can be.

Cancel that, was me being a noob.

There's a second piece that had slid down the cable which slots into the gearbox. Hard to explain. Rain today but think I've sorted it
